The precision molding and compact electonics in the cheap commercial HMDs are something to be admired. If you build your own you will inevitably introduce large errors of alignment in the optics-screens. To try and avoid these errors we started to build an HMD a couple of years ago with the optics & screens mounted on independent vernier adjusters so we could position each element to within a fraction of 1mm. Unfortunately we abandoned the project when the weight got over 2kg (all in front of your forehead). If you want to build an HMD - then I'd suggest make it desk/boom mounted.
